I had the same problem and this is the actually quote of the invoice from the dealer. Customer states when sunroof is all the way open there is a rattle coming from the sunshade at any speed.
Studs stripped
Wro Diag sun roof rattle, remove headliner and sunroof modual and found
studs holding sunroof modual to roof frame stripped, repair studs and reposition sunroof modual and alig N glass and tested. Reinstalled headliner and test drove. Covered under factory warranty.
I know this thread is old but I hope if anyone reads this it'll help.

I put the moon roof in the up postion and coated the rubber seal with armor all, and did the steel area where it buts up, than I opend the moon roof half way to coat the rest of the rubber seal noise is gone,

On our 2005 the issue with the Sunroof was a loose mounting for the motor and gear assembly. Repaired under warranty and took a total of four trips to identify locate and repair. It sounded like a loose mount for the radio or nav system from the driver seat and sounded like the dash was loose from the passenger seat.

An old time body shop repairman listened to our descriptions and said the problem was coming from above and not from the dash based on his long time experience with squeaks in lots of other cars.

Maybe this will help.

Try wiping the rubber seal down with Silicone Spray. Mine was making an annoying noise when closed; lubricating the gasket fixed it completely.

Not a bad idea to do this once a year with the door seals too, especially if you live in a cooler climate. The noise is caused by the rubber gaskets rubbing against the metal as the body flexes slightly over bumps, etc.


edit: I just saw post #12; same idea but I WOULD NOT USE ARMOR ALL. It will cause the seals to dry out an become brittle prematurely. I would use only pure Silicone Spray. NAPA part #8300. Some other brands have other chemicals besides silicone but the Napa one is pure silicone spray.

might have to try that tip, took mine to the dealer and they know there is a bad rattle but they said it was because i lowered my car... " when you lowered your car, it makes things wear out faster, normally you wouldn't have this problem within the 3yr 100K warranty" ... only had 10,000km on it when i took it in, lowering must wear things out 10x faster...

Mine's been in the Dealer countless times over the past year for this TSB and the Dealer fixes it, but the fix last only several days, at the most 2 weeks and then begins to rattle again. Most recently it started leaking when it rained here and now I have some water spots on the headliner. Spoke to the Dealer and they told me pursue the Lemon Law, which is my next step.

Exclamation Sunroof shake, rattle, and roll! Any REAL Solution??

Has anyone had any luck fixing this issue once and for all...lots of posts with different ideas and temporary solutions...my 300 is in the shop for the third time (in for almost 3 weeks three separate times) and dealer added foam to the rails, thought they had it, put the headliner back on, and heard it again. Seems to be on passenger side, and pushing up on the right side of the glass stops it. TSB has been done, rail replaced, bolts tightened, etc., but so far no luck.

Any help is appreciated; I will post what my dealer comes up with!!

My sunroof also rattles when it is closed. It's enough to drive me nuts. Is there any way to repair this?
